'04 CBR 600RR Regulator/Rectifier Issue?

My sister has an 04 CBR600RR that has been showing signs of the Regulator/Rectifier Module failure. Essentially the bike always starts when cold, but after riding it for a while, then trying to re-start it (ex. getting gas or running into the store) it wont start. She doesn't know anything about bikes or the mechanics of them, so she has just been replacing batteries and never turning the bike off. I did some research and have seen some information that with in town and low speed riding the module cannot shed enough heat and it cooks the module. I was with her one time when this happened and I was able to push start the bike first try.

Here's my questions:
1) Has anyone had this issue with their 03/04 CBR600RR's
2) I see that the 05/06 R/R Module is a direct replacement with better cooling/heat shielding properties,anyone done this?
3) Does this sound like what the problem is to anyone else?
4) Due to high cost OEM replacement, does anyone know a better source for parts, or have any suggestions?

I replaced my stator and r/r last January with non OEM parts. Both came with 1 year warranties and I haven't had any problems with them.

I don't know about CBR's, but the same year Honda VFR's had that issue and were fixed with a recall. May be call a Honda dealer and see if there is any recall open..

i had a vfr that had same problem. sometimes its just the r/r, but it can also be bigger than that. you have to check all the connections, clean, and grease (dielectric). often electric problems happen because of bad connections. be sure nothing is cooked/melted from the stator to the r/r. i had to rewire a bunch because honda tends to use cheap wires that can't carry the load. chances are a new battery is needed too. things to check are starter relay switch, stator, battery, all harnesses and wires. idk where it is on an 04 but on my bike (got it used) its at the front and hanging in the wind so it gets lots of air. heat kills them. i got a vfr r/r from ricksmotorsportelectrics.com. expensive but good heat dissipation.
