This makes me scratch my head, because if it isn't the rectifier cause it gave you good readings and it wasn't the battery. Are you buying cheap batteries? where else could the problem lay? have to be between the rectifier or the battery. Unless somewhere in your circuitry there is something that is diverting power back into the battery instead of drawing from the battery. I am not sure that is even possible, since it is a chemical reaction creating the power for the battery, yet there still is rechargeable batteries. But i can Ask the Electrical Engineers at my company if you want. We have a lot of experience designing code mandated battery charging system of epic proportions for large scale facilities with say golf carts or other massive battery using systems, such as back up electrical power sources. I would know more on this if i was electrical. But that is why i chose Mechanical engineering. Just makes more sense to me, even though i have lots of exp. in electrical . But that is all small scale.

I would say no way. The heat would only play a factor if it melted the casing. OR if it was hot enough and melted a less heat resistant chemical reaction barrier in the interior side. Or else heat wont play a factor.

When you added the fluid to it, did you do it correctly? inspect the wall prior?

Heat could be a contributing factor, heat accelerates chemical reactions and chemical reactions typically release a gas. In this case Hydrogen, which could result in the explosion of the battery. As for the charging system, if it isn't the rectifier or the battery maybe a short that goes directly from the charging system(stator) to the battery bypassing the rectifier. There would be some voltage loss and current control built into the rectifier so assuming a high enough current it could effectively short across the terminals producing excess heat... which in turn creates excess gas..but I am no Power engineer. I specialized in embedded system design.

remember that explosive hydrogen gas in a battery when you are jump starting a vehicle - and don't wear safety glasses when hooking up the cables..
